Tesla plans to build its $25,000 electric car at Gigafactory Berlin

Fred Lambert  | Nov 6 2023

Tesla said it will first build the new lower price electric vehicles at Gigafactory Texas. The automaker is already installing some of the production equipment for the next-gen vehicles at the factory. Now, Tesla is also expanding the footprint of the next generation vehicles to Gigafactory Berlin.

During Tesla’s Investor Day event in March, Musk described plans to halve the manufacturing costs of its EVs — if the engineering works out.

Tesla is developing a process that could cast an entire underbody in one piece.  Generally, in the current processes, vehicle underbodies are built by welding pieces together and leaving a hollow subframe that structurally helps the car in the event of a crash. But Tesla plans to do it in one gigacasting using a new mold that includes 3D-printed solid sand cores inside. After casting, the sand cores are  removed as sand, leaving the same hollow subframe without needing to weld pieces together.

Innovative techniques and smaller factories to help cut costs: Tesla

Tesla says it will cut the cost of its next generation of vehicles in half, largely by using innovative manufacturing techniques and smaller factories

Franz Von Holzhausen, Tesla's design chief, said the company has to achieve further reduction in costs in order to reach production target of 20 million vehicles per year by 2030. Tesla expects to manufacture 1.8 million this year.

The company  will build smaller modular units and  bring them together. The system will use less space. As a result, its next electric powertrain factory will be half the size of the one Tesla just built in Austin, costing 65% less.

Tom Zhu, who leads Tesla manufacturing.

Chief Financial Officer  is Zachary Kirkhorn

The company cut costs in half between the early Models S and X and the second generation, Models 3 and Y. It's planning to do that again for the next generation.

In new design,  vehicles will have fewer wires and transistors, and use fewer expensive rare-Earth metals in the batteries.

In Tesla, all the people involved in vehicle design and manufacturing are in the same room to make design to cost feasible. Industrial engineers play an active part in desing and manufacturing planning as well as supply chain industrialization.

This semester, about 15 IE undergrads are interning with Tesla Motors, United Airlines, Disney, and other companies.
Senior IE student Liz Held is in the middle of an eight-month internship at one of the world’s most advanced automotive factories - the Tesla Factory in Fremont, CA.

She designed, defined, piloted and/or improved more than 12 material storages as well as their material flow (material storages are on-site warehouses that hold inventory to accommodate for parts that have a fast turnaround).

The most valuable lesson Hernandez learned? “The fact that there is always room for improvement has taught me that industrial engineering is not a profession — it’s a lifestyle. Now I always ask: How can I get the job done, but better, faster, stronger? The secret is to strive for the best work possible at everything we do.”

Alejandra Hernandez, a student from the industrial and systems engineering department at Texas A&M University, has spent the last eight months as a process engineering intern for the production control (PC) team at the Tesla factory in Fremont, California.
