A successful Process Engineer will use process improvement experience to quantitatively assess current production/business system performance and execute change to reduce cost and optimize capacity. 

This role demands excellent communication and interpersonal skills as well as a holistic understanding of manufacturing operations. 

This role will focus on creative problem solving and working cross functionally (production, design, quality, finance, supply chain, demand and production planning) to improve capacity, workstation design, and reduce downtime. A successful team member will have excellent critical and creative problem-solving skills with a focus on issue resolution and inter-department engagement.

·         Oversees and assesses existing processes and workflows in place and develops SOPs

·         Evaluates data to implement improvements in production processes.  

·         Identify, quantify, compare, and execute production process improvements to drive safety and ergonomics, quality (first pass yield), availability (uptime), performance (cycle time variability), capital utilization, and demand attainment.

·         Work cross-functionally to develop and implement best practices for assembly and standard work instructions.

·         Identify, propose, manage, and monitor manufacturing improvements.

·         Use predetermined time standard methods to analyze and optimize current and future planned manufacturing processes.

·         Create and implement tools to audit efficiency and identify cost-reduction opportunities.

Functional understanding of Value Stream Mapping (VSM), experience is preferred. 

Functional understanding of Just-in-Time (JIT) supply chain strategy. 

Knowledge of process engineering simulation software (E.g., FlexSim). 

Robust knowledge of computer-based tools such as MS Office, Visio, Lucid chart, etc.  

Strong Excel skills associated with data analysis. 

Experience in MySQL is an added advantage. 

Strong attention to detail with a proven ability to identify gaps in operational systems. 

Ability to read and interpret assembly/component drawings and engineering specifications. 

Demonstrated ability to assess and solve problems.  

Familiarity with Environmental Health & Safety regulations.

Master’s degree in engineering is a plus.

The Industrial Engineer at BlueOval SK Battery Park in Glendale, Kentucky will have a unique, once-in-a-lifetime opportunity to be a key member of the start-up team, launching the facility from the ground up.


Key Areas of Responsibility:


Drive development and/or installation of direct and indirect labor standards and methods. 
Track labor, efficient manpower utilization and line balancing
Conduct Job Ergonomics evaluations
Analyze problem process constraints and conduct equipment cycle time analysis
Recommend most efficient distribution of manpower and review daily employee manpower, analyze plant methods and standards
Prepare or direct the preparation of cost estimates of new or revised methods and standards
Review proposed changes in plant layout, processes, material handling, routing, etc. 
Analyze production and non-production operations to determine those requiring study and develop new or improved methods and standards
Conduct time and motion/MODAPTS studies and review employee proposals and suggestions

Coordinate engineering changes and planning. Conduct value stream mapping and process audits

Minimum Requirements:
Experience:
Must possess the ability to analyze and resolve issues quickly through route cause analysis and drive change back to the production departments. Must have the necessary skill set to have job placement flexibility and the expectation to rotate to various positions within the plant such as Production or Quality
Must display strong customer orientation with a commitment to upholding plant processes through strict adherence to the Quality Operating System. 
Must demonstrate the ability to execute to achieve results, while organizing and managing multiple priorities
Must have the ability to serve as a strong and confident technical mentor to the production organization (both hourly and salary)
Must have strong written and verbal communications skills
Ability to support any shift in a 7-day work pattern
Candidate must be flexible to significant travel during initial plant start-up phase
Candidate must be willing to work remotely and in-person at temporary facilities as needed during initial plant start-up phase

a.     Manufacturing at SCALE requires reducing site footprint, labor cost and CAPEX cost – dry processing can enable reduction of these things by a factor of 3. 

b.     Dry processing can overcome the speed limit set by wet processing. A factor of 2 to 3 enhancement in manufacturing speed is possible, for example, 200-300m/min production speed is possible.  

c.     Single percentage yield improvement matters now because the metal prices (Li, Ni, Co) are going up. This is important that the yield of dry process continues to improve.

Our analysis indicates that the price of a complete automotive lithium-ion battery pack could fall from $500 to $600 per kilowatt hour (kWh) today to about $200 per kWh by 2020 and to about $160 per kWh by 2025. In the United States, with gasoline prices at or above $3.50 a gallon, automakers with batteries at prices below $250 per kWh could offer electrified vehicles competitively, on a total-cost-of-ownership basis, with vehicles powered by advanced internal-combustion engines. Any further decrease in battery prices and increase in gasoline prices could tilt the balance in favor of electric vehicles.

An all-electric vehicle needs the battery size of  around 23 kilowatt hours.
That size batter is priced  around $12,000 to $15,000 a battery. The price of a gasoline-powered Focus (Ford) is about $22,000. Ford is currently promoting its $39,200 Focus Electric car.
Based on the indicated price range for the battery we estimate  that Ford is  paying between $522 and $650 a kilowatt-hour for its electric-vehicle batteries.

The U.S. Department of Energy, as part of its efforts to help promote plug-in hybrid- and fully-electric vehicles, has set a goal of lowering the cost of batteries to $300 a kilowatt-hour by next year (say start of 2014)

Upon its release in late 2022, ChatGPT has brought a seismic shift in the entire landscape of AI, both in research and commerce. Through instruction-tuning a large language model (LLM) with supervised fine-tuning and reinforcement learning from human feedback, it showed that a model could answer human questions and follow instructions on a broad panel of tasks. Following this success, interests in LLMs have intensified, with new LLMs flourishing at frequent interval across academia and industry, including many start-ups focused on LLMs. While closed-source LLMs (e.g., OpenAI's GPT, Anthropic's Claude) generally outperform their open-source counterparts, the progress on the latter has been rapid with claims of achieving parity or even better on certain tasks. This has crucial implications not only on research but also on business. In this work, on the first anniversary of ChatGPT, we provide an exhaustive overview of this success, surveying all tasks where an open-source LLM has claimed to be on par or better than ChatGPT.

Physical infrastructure electronic devices that are able to sense, generate, and transmit data have been around for nearly 50 years. In 1968 Schneider Electric invented the first Programmable Logic Controller (PLC). But the change now in 2015 is the fact that  the cost of IP enablement is now so low and therefore all sorts of devices can be connected to internet to participate in the more open IP-style network and transmit data and receive instructions form various computers anywhere in the world.

Thus IoT allows plants to now monitor new variables that, in the past, were cost prohibitive. Measurement of vibration on machinery and power consumption on all branches of the power system are some examples of how IoT can be cost effectively used in manufacturing and service systems. These lower entry costs are leading to the explosion of the network and generating  a more granular level of data on the existing assets of the firms.

The free-flowing yet structured management of the new data allows managers  within organisations to improve real-time energy and automation tracking in order to cut costs, and operate more safety, reliably, and efficiently.


Leading analysts such as McKinsey & Company are predicting that IoT-enabled business will grow to $10 trillion annually by 2025. IoT will enable higher levels of collaboration and will change the way goods are produced.


Michael Porter is a Harvard economist  expects Internet of Things will deliver "tremendous" efficiency gains.

The Internet of Things will help individual companies to limit the waste factor in global economies in more effective ways. Products which are connected to the web can communicate on their usage patter. This data will be used to schedule maintenance when it's really needed, increasing efficiency. The data will also be used in predictive analytics to reduce failures and improve product design. In sum, all those functionalities will boost the efficiency of production systems.

Deep hole drilling process  investigated

9.9 mm diameter and 202 mm depth (the L/D ratio is more than 20). The tool is solid carbide twist drill bit coated with TiCrN and the workpiece is SAE1045.

Cutting parameters and conditions: 

SFM – 262(2570rpm), feed – 0.23mm/rev, 

coolant pressure – 725 psi, coolant concentration – 6~8%. 

Observed that the severe tool wear occurred at the periphery of the cutting edge in the early stage of  usage under the cutting condition of depth of 202 mm, diameter of 9.9mm, speed of 2570 rpm, and feed of 0.23 mm/rev. The surface speed at the outer spot of the cutting edge is estimated of 79.9 m/min.

Process for drilling oil-holes in crankshafts

Abstract

A process for drilling oil holes in a crankshaft at various positions lengthwise and widthwise about a longitudinal axis of the crankshaft, where the oil holes are perpendicular to and have angled directions with regards to the longitudinal axis. The process includes the sequential steps of placing the crankshaft in a horizontal position in a crankshaft holding unit and maintaining the crankshaft in a horizontal position through the drilling process. The holding unit is then rotated on a vertical axis until the crankshaft faces the drilling unit. The crankshaft is next rotated along the longitudinal axis of the crankshaft to position the crankshaft in a position for drilling a hole. The drill tool is then moved on a second and third axis until the drill tool is situated in order to drill the hole in the crankshaft.

Ceramics - Ceramic Tools

Ceramic cutting tools can be divided into four categories

1. Alumina and Alumina mixed with zirconium oxide
2. Alumina-titanium carbide composites
3. Reaction-bonded silicon nitride (Si3N4, RB)

Si3N4 is the most appropriate ceramic tool material for machining cast iron at a speed up to 1200 m/min.

Polycrystalline Diamond (PCD)


PCD, the hardest of all tool materials, exhibits excellent wear resistance, holds an extremely sharp
edge, generates little friction in the cut, provides high fracture strength, and has good thermal
conductivity. These properties contribute to PCD tooling’s long life in conventional and high speed machining of soft, nonferrous materials (aluminum, magnesium, copper, and brass alloys),
advanced composites and metal-matrix composites, superalloys, and nonmetallic materials. PCD is
particularly well suited for abrasive materials (i.e., drilling and reaming metal-matrix composites)
where it can provide significantly better tool life than carbide.

PCD is not usually recommended for ferrous materials due to the high solubility of diamond (carbon) in iron. However, they can be used to machine some of these materials under special conditions; for example, light milling cuts can be made in gray cast iron at speeds below 200 m/min.

PCD tooling requires a rigid machining system because PCD tools are very sensitive to vibration.

In mass production operations, the attainable tool life may be over 1 million parts (e.g., for
diamond-tipped drills or PCD milling cutters machining soft aluminum alloys). However,  tooling breaks due to vibration or rough handling might occur before wear becomes significant.

Grades of PCD  vary  between 1 and 100 μm.  Grades are grouped in several categories with average grain sizes of 1–4, 5–10, and 20–50 μm. The abrasive wear resistance, thermal conductivity, and impact resistance increase with increasing grain size, but finer grained tools produce smoother machined surface finishes. A coarse-grained PCD tool may provide 50% better abrasive wear resistance than a fine-grained tool, but produce a surface with 50% higher roughness. New laser-honing methods can reduce edge radii for coarse grained PCD and produce finer finishes with these grades. Because of their increased impact and abrasive wear resistance, coarse grades are preferred for milling and for machining high-silicon aluminum alloys and metal-matrix composites.

Multimodal PCD grades (made with bimodal, trimodal, or quadimodal distributions of PCD particles) provide the high abrasion resistance of coarse-grained unimodal grade with the high toughness and superior edge sharpness of medium-size grain tools. The PCD density increases with multiple particles sizes. Multimodal grades are less prone to chipping than unimodal grades.

Laser structuring has recently been applied to flat-topped PCD inserts to produce 3-D chipbreaking grooves and similar features, which have proven effective in ductile material applications
where chip control has traditionally been an issue.

PCD-tipped HSS or carbide rotary tools (e.g., reamers, end mills, drills, etc.) are available in
a limited range of geometries due to difficulties in grinding complex geometries, particularly on
small diameter tools. More complex geometries can be used on carbide rotary tools by sintering the
diamond into slots (veins) located at the point and/or along the flutes.

Issues to be resolved include identifying the optimal cutting edge geometry for the diamond
tip and the best method of pocketing the polycrystalline blank for strength and manufacturability.
The methods of brazing the polycrystalline/carbide substrate tip to the main tool body have been improving steadily, but one of the major failure modes is still the detachment of the polycrystalline tip or the wear and erosion of the braze joints intersecting the cutting edge. Wear and erosion of brazed joints is avoided when the diamond is sintered into veins within the carbide tool.

The point geometry, flute geometry, and web thickness have not been refined sufficiently to allow
use of polycrystalline brazed drills at penetration rates comparable to the feed rates attainable in

Kennametal’s KBH10B and KBH20B grades are designed for hard turning. They are available in double-sided inserts for materials as hard as 65 HRC.  The inserts are  for “high-volume production of hardened gears, shafts, bearings, housings and other drivetrain components. A ceramic binder structure and TiN/TiAlN/TiN coating provide extreme wear resistance even at elevated cutting speeds.  A gold PVD coating makes it easier to identify when an insert needs indexing, while the numbered corners ensure that a machine operator does not inadvertently switch to a used edge. Edge preparation in a “trumpet-style” hone, is  for heavier and interrupted cuts. a
A light hone edge inserts are for continuous turning. Both inserts give extending tool life and generate surface finish values as low as 0.2 Ra.

This paper explores the use of geometric programming to solve tool engineering problems. The primary objective is to relate the technical factors involved in the cutting process to the economics of a particular tooling operation, and from this relationship determine the optimum speed and feed resulting in minimum cost per machined piece. Solution techniques are presented for non-linear objective criteria, subject to both linear and non-linear constraints. Computational procedures are illustrated through the solution of two typical examples.
