Dynamic Control of Circulatory Pumps for Heating Systems Saves 20% of Energy Cost

Case Study of  Industrial Engineering ONLINE Course - Main Page
Industrial Engineering Case Studies Collection

Product industrial engineering and process industrial engineering are continuous improvement activities based on periodic IE studies or engineering developments that become known or ideas communicated by various employees in the organization including persons working in the IE department.

Consultation  with manufacturers, sellers and consultants in the relevant areas helps to find solutions to productivity improvement opportunities or problems. L.D. Miles in value engineering methodology specifically highlights this practice. In method studies, work studies and operation studies that are part of process industrial engineering, same practice is to be followed by industrial engineers.

Case of Dynamic Control of Circulatory Pumps for Heating Systems.  Savings 20% of Energy Cost.

May 12, 2020
https://empoweringpumps.com/ksb-circulators-for-heating-systems-cut-energy-costs-by-up-to-20-percent/

KSB SE & Co. KGaA, based in Frankenthal, has developed  Dynamic Control, for its circulator pumps of the Calio S and Calio type series.  Dynamic Control cuts power by up to 20% compared to consumption of  conventionally controlled pump sets.

Modern circulators change their speed to match current demand and  move  the operating point along a programmed control curve. There is a  minimum system curve. But as the minimum system curve is usually unknown, plant designers specify a  control curve that is clearly above the minimum system curve. This uses more power than necessary.

Dynamic Control has the ability to move the operating point down and develop  the minimum system curve.  The control system automatically gathers all required information from its internal signals. The installer no longer needs to make time-consuming specfic settings since the pump is able to determine the system curve itself. There is benefit from lower energy costs, low carbon foot print and less noise.

The new function is already integrated in the current Calio and Calio S type series and can be installed in older pumps.

Industrial engineers have to be on the lookout for various technological developments that reduce costs in their operations and processes.

"ECONO-PILOT" Energy-Saving System For Water Pumps
Published Date: 2003
SAWAI Tsuneji,  TAKAHASHI Hiroshi,  INOUE Ken-Ichi

We have developed the "Econo-Pilot" energy-saving system for water pumps, which reduces the power consumption of motors for water supply. In the energy-saving control field, the conventional method used is that of constant pressure control of the water supply with inverters. However, as Econo-Pilot employs a method of variable water pressure control corresponding to flow volume, the system can raise the energy-saving ratio up to 90 percent.

This paper describes the principles of the system and its basic functions, along with a case study of some practical applications.

The Toyota Way- 14 Management Principles

The Toyota Way, by Jeffrey Liker.

Principle 1 Base your management decisions on a long-term philosophy, even at the expense of short-term financial goals.
Principle 2 Create a continuous process flow to bring problems to the surface.
Principle 3 Use “pull” systems to avoid overproduction.
Principle 4 Level out the workload (heijunka). (Work like the tortoise, not the hare.)
Principle 5 Build a culture of stopping to fix problems, to get quality right the first time.
Principle 6 Standardized tasks and processes are the foundation for continuous improvement and employee empowerment.
Principle 7 Use visual control so no problems are hidden.
Principle 8 Use only reliable, thoroughly tested technology that serves your people and processes.
Principle 9 Grow leaders who thoroughly understand the work, live the philosophy, and teach it to others.
Principle 10 Develop exceptional people and teams who follow your company’s philosophy.
Principle 11 Respect your extended network of partners and suppliers by challenging them and helping them improve.
Principle 12 Go and see for yourself to thoroughly understand the situation (genchi genbutsu).
Principle 13 Make decisions slowly by consensus, thoroughly considering all options; implement decisions rapidly  (nemawashi).
Principle 14 Become a learning organization through relentless reflection (hansei) and continuous improvement (kaizen).

Cryogenic Machining Adoption - Productivity Improvement at Lockheed Martin

Industrial Engineering Case Studies Collection

This note is an illustration of productivity improvement by adopting an alternative process. This particular process is new process and Lockheed martin even participated in its development.

2016 News
Creare’s Breakthrough Cryogenic Machining Process Significantly Reduces F-35 Titanium Manufacturing Costs in Lockheed Martin

Creare Incorporated has developed a breakthrough high-speed titanium machining process that will significantly reduce the manufacturing cost of critical titanium parts on multiple aircrafts, including Lockheed Martin’s F-35.

Though the high strength-to-weight ratio of titanium alloys make them attractive for use in military aircraft, their high strength and low thermal conductivity concentrate heat at the cutting edge during machining. This heating limits the attainable processing speed due to accelerated tool wear, which in turn results in increased part costs. These excessive machining costs have limited the applications of titanium to specialized applications, such as high tech aircraft. Creare’s innovation is the development of an internal cooling approach for cutting tools using small flows of liquid cryogens, which enables increased processing speeds and extends tool life by up to a factor of 10, markedly reducing the manufacturing cost of critical titanium parts.

Creare began developing this technology in 2004 when the company received its initial Phase I Navy SBIR contract. Lockheed Martin became interested in the Creare cooling technology for its F-35 production challenges and helped secure funding as part of a larger F-35 initiative to enable the Phase III program. As a result of this Phase III work, the combined team of Creare, Lockheed Martin, and MAG Industrial Automation Systems has successfully validated this technology for the production of F-35 titanium parts and integrated the approach on production machine tools. In addition, the technology has been featured in several key manufacturing publications and demonstrated world-wide at numerous high-visibility manufacturing industry events, setting the stage for the commercial introduction of the technology in late-2011- early-2012.

Hartwig customer and leading aerospace OEM Lockheed Martin acquired an MA-600H II horizontal machining center from Okuma America Corporation (Charlotte, NC) that is equipped with a patented cryogenic machining system from 5ME (Cincinnati, OH).

According to Lockheed, the cryogenic technology will help lower the cost of large titanium parts by an estimated 30%.

Rotational speeds and feed for High-Speed Twist Drills
MATERIAL AND CUTTING SPEED (FT PER MINUTE)
Rotational speed value for carbide twist drills are 200 to 300 percent higher than H.S.S.
For Aluminum H.S.S.drill CUTTING SPEED (FT PER MINUTE) is 300.
https://smithy.com/machining-reference/drilling/page/22

The threshold for aluminum is something like 60,000 sfm.  Aluminum was drilled  at 24,000 sfm with an uncoated carbide insert, without any harm to the aluminum or the insert. Within a safe working environment, one need not be afraid to use higher cutting speeds as  higher speeds in aluminum get you both better tool life and a better surface finish.
2016
https://www.ctemag.com/news/articles/aluminum-can-be-hard-drill-despite-its-easy-rep

In a production test that compared drilling speeds for brass alloys with those for two steel types, brass won hands down, with drilling speeds that reached 2,000 Surface Feet per Minute (SFM). By contrast, speeds for 304L stainless steel reached only 250 SFM, and for 12L14, only 800 SFM. The test consisted of drilling at least 1,000 1.50″-deep holes before reaching end of life on a 0.50” carbide drill. Brass also required significantly less power than both steels to remove comparable amounts of material.

Sandvik Coromant’s CoroDrill 860 -  distinctive geometry boosts speed when drilling steel components

OCT 24, 2012
The tool is made of a tough, new carbide grade, GC4234.

Its use gives 50% lower cutting force and hence results in  fewer problems when encountering issues such as weak fixtures, thin-walled components or undesirable loads on the cutting edge.
impressive results.

Benfits observed. In drilling 6.90-mm diameter through-holes for thread tapping in engine plates made from low alloy steel (using MQL), CoroDrill 860 offered 62% gains in both productivity and tool life against a competitor product. Penetration rates have increased from 387 to 627 mm/min.

In producing a chamfered 8.5-mm diameter through-hole in a wheel hub made from an unalloyed steel casting of 255HB hardness (using flood oil coolant), CoroDrill 860 is offered 98% greater productivity.

In another example, it provided  productivity gains of 100% when drilling 10.50-mm through-holes in low-alloy steel (stacked) drive axles.

The standard diameter range of CoroDrill 860 is 3-20 mm (0.118−0.787 inch) in lengths of 3-8 x D. The achievable hole tolerance is IT8–IT9.  As through-coolant is available on all drills. Through-the-spindle coolant, coupled with drills offering internal ducts for delivering coolant directly to the tip of the tool the tool can have extended drill life at almost any speed used in practice now.

Mechanistic Approach to Status

May 10, 2021 by Bob Emiliani

https://bobemiliani.com/mechanistic-approach-to-status/

Nemawashi (根回し) in Japanese means an informal process of quietly laying the foundation for some proposed change or project, by talking to the people concerned, gathering support and feedback, and so forth. It is considered an important element in any major change, before any formal steps are taken, and successful nemawashi enables changes to be carried out with the consent of all sides.

Nemawashi literally translates as "going around the roots", from ne (根, root) and mawasu (回す, to go around [something]). Its original meaning was literal: digging around the roots of a tree, to prepare it for a transplant. This process involves bringing the dirt from the new location, and introducing it to the tree, before the transplant, so the tree can grow accustomed to the new environment before it gets there.

Nemawashi  is often translated as "laying the groundwork."

In Japan, high-ranking people expect to be let in on new proposals prior to an official meeting. If they find out about something for the first time during the meeting, they will feel that they have been ignored, and they may reject it for that reason alone. Thus, it’s important to approach these people individually before the meeting. This provides an opportunity to introduce the proposal to them and gauge their reaction. This is also a good chance to hear their input. This process is referred to as nemawashi.

The Toyota Way - Innovation with Efficiency
