Digital investments are paying off in multiple ways for leading adopters. US manufacturers stand to benefit from further waves of digital innovation as capital markets continue to make big investments in next-generation technologies. Annual investment in artificial intelligence (AI) has reached roughly $150 billion, and investors are pouring $250 billion into IoT technologies and $300 billion into cloud computing every year. Companies can address skill gaps by using several different approaches. They can look outside the organization, hiring new staff with the right skills. Automation, digitization, and the drive for greater sustainability are changing the way manufacturers produce their products. update processes, technology, people, and culture for the next phase of the digital age and stay in lockstep with ever-evolving demands, investors, regulators, and customers."

Smart/Intelligent Factories with Industry 4.0 Devices Eliminate the Biggest Manufacturing Challenges

1. Downtime
Due to: equipment break-down, power failure, operator unavailability, and materials unavailability

2. Waste
Due to inefficiencies in process design (equipment, process planning and human effort planning) and product design.

3. Workforce Productivity
Related to biological (motions, movements, fatigue) and behavioural patterns.

Key devices and elements driving Industry 4.0
The Industry 4.0 architecture requires these four groups of components:

IO-Link Devices: master, sensors and actuators.
Visualisation Devices: PCs, Tablets, large TV screens, etc.
Cloud | Local Server - with wireless or cabled network.
Andon Lights – Production line warning lights.

Sensors provide valuable insights into understanding of the equipment and environmental conditions by measuring machine input such as  temperature, humidity, speed, weight, operational failures, changes in operations, object movement (target too close/too far), or valve status (open/closed). A smart sensor can also be used to improve workplace safety and productivity by reporting oxygen levels and the heart rate of employees.

Smart Factories in Pharma can Double Asset Productivity and Reduce Assets Used by 70%

The average asset utilization in pharma, measured as overall equipment efficiency (OEE), is 35 percent. The main reason for such significant underutilization is poor management of the equipment, which leads to many, albeit short, stoppages. Often, the equipment is run slower to mitigate the impact of the mechanical issues. A databased  approach used in pharma can increase the equipment speed up to the technical limit, and beyond, while adjusting critical machine settings, material specifications, and operator procedures to avoid stoppages. With the power of AI, companies can increase OEE by 50 to 100 percent

Based on an industry installed capacity and current asset productivity, only 30 percent of all sites globally would be needed if OEE were to increase to 60 percent. In other words, 70 percent of sites would become redundant and substantial resources can be recovered by companies by selling surplus assets.

The smart factory: The completely networked value chain
The 'smart factory' is the centrepiece of the digitalisation of the entire company. In the smart factory, the products, machines and the entire environment are networked with each other and connected to the internet. Integration of the real world into a functional, digital world enables a so-called "digital twin" to be created, which allows the real-time representation of processes, systems and entire production shops.

Deloitte Insights: Smart factories leading to greater value
Deloitte Insight report shares lessons and perspectives from manufacturers who have implemented smart factories in their organisations
Scott Birch
Only five percent of US manufacturers surveyed in a study reported that they had fully converted at least one factory to ‘smart status’. 30 percent of respondents  are currently implementing initiatives related to smart factories, according to Deloitte Insights 2020 report.

Here’s how smart factories can become game-changers for enterprises
35% reduction in downtime, up to 80% improvement in employee engagement, and up to 40% cut in costs. Ashish Nanda, Partner & Supply Chain Leader, EY India, explains how a smart factory can benefit an enterprise.

European Connected Factory Platform for Agile Manufacturing

Applying AI to manufacturing can result in cost savings and big gains in efficiency. An example from a Siemens factory of printed circuit boards, which are used in most electronic products. The milling machine used there has a tendency to “goo up over time—to get dirty.” The challenge is to determine when the machine has to be cleaned so it doesn’t fail in the middle of a shift. An AI application on an edge device in the factory monitors the machine and makes a fairly accurate prediction when it's time to do the maintenance. It is like machine announcing itself, clean me for better performance.

POSCO the Lighthouse Factory #1: POSCO’s Smart Factory Shines Light on Manufacturing Industry (The Concept)

2019/08/14
POSCO introduced new technologies like the Big Data, specifically at the Plate Plant at Gwangyang Steelworks. At this point, Gwangyang became a testing ground for POSCO’s smart factory. During this process, the foundation for ‘PosFrame,’ POSCO’s unique smart platform, was created.

With PosFrame, POSCO could establish a system in which the company’s countless data and skills accumulated through the 51 years of its operation can be integrated and stored in one place.

How is this different from conventional digitization?

PosFrame is the world’s first smart factory platform specified for continuous manufacturing processes. The reason why ‘PosFrame’ is identified as a ‘platform’ is this: think of railway platforms. Railway platforms are where different types of trains pass through — be it bullet trains, express trains, or slower all-stop trains. A platform manages information about different types of trains — in this case, data — coming and going all the time. It’s a perfect system for 24/7 steelworks operation. The goal of PosFrame is to pinpoint the reason behind a product defect, if and when, by meticulously back-tracing the steelmaking process to figure out exactly where a variation might have occurred.

POSCO the Lighthouse Factory #2: POSCO’s Smart Factory Transforms the Industry (The Cases)
2019/08/21
Previously on POSCO the Lighthouse Factory #1, POSCO Newsroom addressed the inevitabilities that can occur during the steelmaking process. To deal with these unexpected circumstances, POSCO utilizes the process known as ‘Smart Task’ which involves smart technologies such as the IoT, the Big Data, and artificial intelligence to take on advanced issues and pioneer smart steelworks. POSCO’s smart steelworks are constantly producing palpable results, which is one of the reasons why it was selected as one of the Global Lighthouse Factories this year.

Phoenix Contact (Bad Pyrmont/Blomberg, Germany): ‘Customer-driven digital twinning’ has involved creating digital copies of each customer’s specifications, cutting production times by 30 percent.

Proctor & Gamble (Rakona, Czech Republic): The factory has developed a Web-based analytics model for supply chain improvements, speeding up time to market, and increasing inventory efficiency and customer satisfaction.

Schneider Electric (Le Vaudreuil, France): Operators have increased visibility into operations, maintenance, and energy use, leading to energy cost reductions of 10 percent and maintenance cost reductions of 30 percent.

Siemens Industrial Automation Products (Chengdu, China): A new platform for flexible production takes customer orders and immediately allocates resources and schedules production time, leading to 100 percent compliance and 100 percent traceability.

Fast Radius/UPS (Chicago, US): Industrial-grade 3D printing is helping to tackle demand for fast-turnaround times and mass customisation of products, while a centralised, proprietary operating system drives real-time analytics and orchestrates design, production, and global fulfilment.

Are you ready for the smart manufacturing revolution? - PWC

NOVEMBER 6, 2018
Smart manufacturing can lead to gains in productivity, performance, output, and market share as well as better control and visibility in the supply chain, and digital innovation can help manufacturers create capacity to enable more profitable growth.

Two current examples
Fujitsu plant in Augsburg, Germany
At Adidas’ new “speed factories” in Germany and Atlanta, automated production lines are able to make and ship a pair of expensive, customized cross-trainers from start to finish in about five hours. By comparison, in Adidas’ less digital factories the process takes several weeks.
