Schneider Electric’s Smart Factory


Schneider Electric’s smart factory used Internet of Things (IoT) connectivity with power meters and predictive analytics to capture more detail on energy consumption (such as precisely when and where it happens in the plant). IoT based data capture and  analysis. Energy use fell by 26 percent, CO₂ emissions by 30 percent, and water use by 20 percent.


Schneider's focus is much more than energy consumption; it’s about reducing any consumption of resources by making everything much more efficient and, at the same time, organizing circularity all over the life cycle of products,. “This occurs within and beyond the factory and organizes the whole chain of services so that everything gets recycled. We apply digital technology all the time to everything we do, and every three years we gain 10 to 12 percent in energy efficiency. But we want to raise the bar as we go forward—and that’s coming from our operational teams on the shop floor.”

How does Schneider Electric use digital technologies? “We believe that everything should be connected on the shop floor,”

The GLN’s 90 manufacturing sites have collectively established themselves as beacons of the Fourth Industrial Revolution, challenging the notion that environmental responsibility is inherently at odds with productivity and, by extension, profitability. They show that companies no longer have to choose between competitiveness and sustainability: smart manufacturing helps them achieve both. In fact, our recent data show that 64 percent of the lighthouses improved their sustainability by reducing consumption, resource waste, and carbon emissions.

For example, confronted with increasingly complex manufacturing processes and insistent demand for high product quality, Contemporary Amperex Technology, in Ningde, China, combined AI, advanced analytics, and edge and cloud computing. Within three years, the company had dramatically reduced its defect rates. It also increased labor productivity by 75 percent while reducing energy consumption by 10 percent a year.

“The most important thing here is that you must have an overall view of the whole carbon footprint, from the mining of the material—the supply material—to the battery manufacturing, the battery usage, and in future, battery recycling, so you can put everything in your mind as a whole system,” said Robin Zeng, founder and chairman of Amperex.

Another company—AU Optronics (AUO)—invested in customized automation at a newly designated lighthouse site in Taichung and built a digital-analytics and AI development platform to improve productivity and cut energy use. “4IR technologies play a leading role in our development of a sustainable environment,” said Paul Peng, AUO’s CEO. “The application, optimization, and use of real-time intelligence-control technology can improve environmental sustainability—it significantly reduces water consumption, electricity consumption, and the usage of raw materials. On average, we find that energy savings of more than 1.5 percent can be achieved every year.”

For executives, it’s crucial that 4IR is about not only the production process but also the entire operating model. In 2020, industry-leading sites used technology within the four walls of a single manufacturing facility. In 2021, companies have been accelerating their efforts on a bigger scale: connecting value chains, using new business models, and creating whole ecosystems with a more acute focus on productivity and environmental sustainability.

For the GLN’s members, lighthouses are the critical scale-up vehicle, serving as a sort of minimum viable product (MVP) for a new company-wide operating system. By connecting ecosystems, lighthouses can unlock new opportunities that build on what they have already achieved. For example, Innolux, which produces consumer-electronics equipment, responded to constantly increasing quality requirements from customers by investing in advanced automation, IoT technology, and advanced analytics at its new lighthouse site, in Kaohsiung. The
transformation improved the company’s process capabilities by 40 percent, reduced its yield losses by 33 percent, and unlocked new production opportunities for niche products.

“Innolux achieves digital transformation through a systematic approach, advancing in three dimensions: automation, data, and intelligent technology. We have also realized worry-free production through smart manufacturing with intensively educated Industry 4.0 talent,” said Jin-Yang Hung, the company’s chairman and CEO. “The imperative, in a manufacturing business of this size, is production at scale. Now, with intelligent data, I think we can also achieve great production for niche products.”

 Protolabs, has its first lighthouse location in Plymouth, Minnesota (United States) “Our mission was to automate traditional manufacturing—to provide molded parts in days, at a fraction of the price of traditional molders,” . The company embarked on a transformation journey that took it from a prototype-only provider to a production supplier by leveraging its digital thread to connect customers to its injection-molding production services. “Over time, we extended this digitization approach to other services, including CNC  machining, sheet-metal fabrication, and 3-D printing.”

What’s next? The company is expanding its internal transformation to include its digital network of premium partners, creating a larger ecosystem of digital manufacturers that “expands our offerings for our customers and broadens how we can serve them,” .

 Western Digital, which has two new lighthouses, in Malaysia and in Thailand. “We have thousands of engineers designing the products of the future, which will enable the digital economy. So making sure we have a workforce that’s ready to build that technology is just critically important to us.”

Another facility that focused on a broad program to up- and reskill its workforce and on investments in digital and analytics was the De’Longhi plant in Treviso, Italy, which makes bean-to-cup automated coffee machines. When it transformed itself from a relatively uncompetitive site into a manufacturing lighthouse, its lead times fell by 82 percent and its labor productivity rose by 33 percent.

The first lighthouse of US-based manufacturer Flex is its site in Althofen, Austria.  Confronted by strong competition from lower-cost regions, the factory raised its quality standards and generated new revenue streams through digital transparency and advanced analytics, both deployed not only on the shop floor but also across the supply chain. This effort raised revenue by 50 percent within the same physical footprint.

Toyota Motors - Kaizen Professionals - Highly Skilled Technicians

Kaizen professionals from various divisions at the plant (Kamigo Plant, Toyota Motors) , known as “highly skilled technicians” were brought together to plan and setup the layout for the entire process  from engine assembly to quality inspection prior to shipping. Jigs (auxiliary tools for positioning and fixing components and tools) and tools were also arranged in a way that facilitates line operation.

8. IE, JIT, and TOC- Common foundation of cost reduction per unit, productivity and profit.

Industrial engineering and lean have a natural connection. IE and TOC also have a common connection. The profit and productivity orientation. Why inventory for every item ordered on the same formula. TOC says inventory before and after a bottleneck have benefit compared to others. Takt time calculations are to support JIT. Do not produce before the need. But Ohno said it seems, it does not matter if you keep inventory where needed. Overall cost reduction is the goal. Problem solving of each production step is the means. Explaining Productivity Differences: Comparative Analysis of Automotive Plants in Japan, the United States, Thailand and China

This book, in contrast with previous research and popular discussions that focus on the productivity of workers, identifies the critical influence of supervisors and engineers as key drivers of productivity differentials. To do so, it analyzes productivity at a Japanese car component plant and its three offshoot plants located in the United States, Thailand, and China and how productivity evolved at these plants from the mid-1990s to the early 2010s. The author’s participatory observation approach reveals that productivity and work practices converged to a limited degree over the years at all four plants.

Particularly influential are the persistent differences at these plants in the extent to which workers learn how to combine and integrate their production skills with troubleshooting skills. Supervisors play a key role in developing this integration in Japan, while worker skills remain separated in the other countries. Integrated skill development is promoted in Japan through the trusting relationships that first-line supervisors enjoy with their workforce. In the plants abroad, in contrast, the persistence of workers’ control over their individual skill development and careers impedes the development of integrated skills. Manufacturing engineers at the Japanese mother plant also play key linking roles, thereby enhancing communications and problem-solving on the shop floor, whereas manufacturing engineers at the US, Thai, and Chinese plants play more limited and compartmentalized roles. As a result, productivity remains high in Japan and lags in the other plants. Surprisingly, Japanese managers remain reluctant to introduce these more productive work practices in the offshoot plants.

Isuzu Motors India rolled out the 10,000th vehicle from its SriCity plant in Andhra
Pradesh. It was an Isuzu D-Max V-Cross that rolled out from its assembly line
marking a milestone along with company’s commitment to the Indian market.
Since the inception of the Isuzu’s plant in 2016, it has been producing D-Max VCross, mu-X – the full-size 7-seater SUV and D-Max S-Cab and Regular Cab models
for the commercial segment.


Isuzu Motors India crossed the cumulative sale of 10,000 units in March 2018
which includes the models that were manufactured at Hindustan Motors facility
near Chennai till early 2016. The facilitiy was inaugurated  in April 2016 and the
first V-Cross was rolled out from the plant, speaking the commencement of its

Bundle Redesign to increase Truck Space Utilization

Suggested to the client  to reduce the size of their TMT bars’ bundle size so as to accommodate more packets in the new higher load truck, reducing the cost of logistics by 10% which can be passed on to the end customers.

FAQ

What metals are supported?
The printer itself is material agnostic, and can pour any powder that flows though a small hole. In theory, SPD should work with any metal combinations where the infill metal has lower melting temperature than the powder. But different metals might require different baking temperatures and different fluxes. In theory, for not-very-reactive metals, such as iron, copper, nickel, tin, zinc, lead, molybdenum, manganese, cobalt, tungsten, palladium, cadmium, silver, gold, platinum - we can use coke (carbon) as a flux. So far, we have tried carbon steel, brass , bronze, copper-iron, and copper-nickel. For other alloys, which contain silicon, aluminum, chromium, vanadium, magnesium, or titanium - a different flux should be used. Suggestions are welcome.

What's the shrinkage?
There is no shrinkage. The metal powder is not sintered, but infused with infill metal. So, the size and shape is preserved.

What's the print time?
Print time very much depends on the size and complexity of the object. Rough average would be about 24 hours.

Is there any post-processing required?
Yes. After filling the crucible with the powders, you would need to bake it in a kiln.

What's the baking temperature?
The baking temperature must be in-between melting temperatures of the infill metal and the metal powder. Pure copper infill metal melts at 1084°C. Pure iron powder melts at 1538°C. So, to print with copper-iron the temperature must be between 1084°C and 1538°C. For example 1184°C. For carbon steel, the melting temperature of the infill metal depends on the carbon content. There are many resources on the Internet that assist with calculation of melting temperatures of different alloys. For example this one: this one. For example, for carbon steel infill metal with 4.3% carbon, the baking temperature must be between 1147°C and 1538°C. For example 1250°C. The carbon content of the resulting 3D print is the proportional average of the carbon content of the powder and the infill. For example, with iron powder with apparent density of 3 g/cm3, and infill metal with 4.3% carbon, the carbon content of the resulting 3D print would be around 2.6%

What's the baking hold time?
The hold time should be sufficient for the heat to get to the middle of the crucible and melt the infill metal. The minimum hold time depends on the size and thermal conductivity of the crucible, the mass, and the difference between the melting temperature of the infill metal and your baking temperature. For copper-iron or copper-nickel, with baking temperature of 1184°C, and the crucible shown in the video, the hold time of 2 hours was sufficient.

What kind of kiln is required?
For copper infill metal, your kiln should be able to go above the copper melting temperature, which is 1084°C, so most pottery kilns would work. A kiln with programmable digital controller is preferred, because it can be programmed to go slowly though quarts inversion temperature, which is useful if you use a clay crucible. A new pottery kiln might cost you about $1000. A used one you might find for a few hundred dollars on Craig's List, if you look for a while. For carbon steel the minimum required temperature would depend on the carbon content, from 1147°C to 1538°C.

How can I buy the printer? How much does it cost?
You can order the printer by email. The standard size costs $5000 plus shipping. (On June 1st, 2019, the price will go up to $6000.) The price of a custom size printer depends on the size. It's likely that in the near future we'll have a second standard size with print volume of 610x610x380 mm.

Where can I buy the consumables? (metal powders, support powders, infill metal, and crucibles)
You can buy consumables from 3rd parties. The powders should be able to flow though 0.9mm hole. For that, they should be spherical enough, and have particle size of about 50-150 microns. The powders and the infill metal shouldn't have too many impurities. For example, oxygen cause babbles in the printed object. The crucibles should be able to withstand the baking temperature. It's probably better to buy consumables specifically intended for SPD process. We prefer consumables from TriDPrinting.com - please contact them directly. Their phone number is on their home page.

What are the practical applications for SPD?
There are many. One is to print molds in tool steel (for plastic injection molding) with conformal cooling channels. Another, is to print large objects, like a car engine block, or even huge once, like a vault door.

Metal Printing - 100 Times Faster


Desktop Metal plans to sell two different types of machines: a relatively inexpensive “desktop” model suitable for designers and engineers fabricating prototypes, and the other  that is fast and large enough for manufacturing on commercial scale. Several innovations facilitate the development of these machines based on  Sachs’s original invention and  the development of very high-speed ink-jet printing for depositing the binder. Successively printing about 1,500 layers, each 50 micrometers thick and deposited in a few seconds, the production-scale printer can build up a 500-cubic-inch part in an hour. That’s about 100 times faster than a laser-based 3-D printer can make metal parts.

The two pillars of the Toyota Production System are the philosophy of continuous improvement (kaizen) and training, skilling  and empowerment for people, particularly line workers. Involvement of line workers in improvement activities in a systematic manner rather than in a sporadic manner through suggestions schemes is a special feature of TPS. The line management is responsible for improvement on a continuous basis apart from the staff help. It is an American idea implemented very well in Japan.  Evaluation tools keep upgrading the bar every year in Toyota.

Rank-and-file workers know far more any particular tool than do executives. The job of executives is to understand how all the tools combine to make an effective and efficient system.

For creating any change, you need knowledge and passion. With lean journey also it is the same. You need knowledge and passion.

SMED activity is still going on in Toyota. In making an aluminum-alloy wheel five years ago, changeover required about four or five hours. But now, the process was modified so that the changeover time is down to less than an hour.

One of the basic Toyota approaches: Try and perfect any improvement before you recommend implementing it elsewhere. But once again as a principle, perfection is a moving target.

PepsiCo’s (PEP) productivity plan from 2015 through 2019 will result in cost savings of $1 billion a year, About 40 percent  will come from labor cuts. Under the plan, PepsiCo will increase investment in manufacturing automation, close some manufacturing facilities, reengineer its distribution network in developed markets to be more efficient, share more back-office services, and simplify organization.
